Lithium Battery Recycling Process

A standard lithium battery recycling plant follows seven key stages:

  1. Battery Collection & Sorting — Spent batteries are collected through reverse logistics channels and sorted by chemistry (NMC, LFP, NCA, LCO) for targeted processing.
  2. Safe Discharge — Batteries are discharged below 2V using resistive or saline discharge systems to eliminate fire and short-circuit risks before mechanical processing.
  3. Shredding & Dismantling — Cells are shredded under inert atmosphere (nitrogen/CO₂) to produce Black Mass — a concentrated mixture of cathode and anode materials.
  4. Physical Separation — Magnetic separators, eddy current units, and air classifiers isolate copper foil, aluminium foil, steel, and plastics from the Black Mass.
  5. Hydrometallurgical Refining — Black Mass undergoes acid leaching and solvent extraction to dissolve and separate lithium, cobalt, nickel, and manganese into individual high-purity compounds.
  6. Wastewater & Emission Treatment — All effluents are treated through a Zero Liquid Discharge (ZLD) ETP. Flue gas scrubbers and HEPA filters control HF and SO₂ emissions within CPCB norms.
  7. Quality Testing & Dispatch — Recovered metals — Li₂CO₃, CoSO₄, NiSO₄, copper cathodes, aluminium ingots — are tested via ICP-OES and dispatched to battery manufacturers or traders.

Honestly, there is no single answer because it really comes down to what you are trying to build. A small pilot setup can start at around ₹50 Lakhs, while a proper mid-scale commercial plant usually lands somewhere between ₹5 Crore and ₹15 Crore. If you are looking at a large turnkey project, budget upward of ₹25 Crore. Before putting any number on paper, Mettherm INC prepares a detailed project report specific to your site, capacity, and requirements — so you are working with real figures, not ballpark guesses.

There is, and the timing is right. Cobalt alone fetches ₹3,500 to ₹5,500 per kg, and a single tonne of battery input gives you 70 to 100 kg of copper on top of everything else. Most mid-scale plants get their investment back within 3 to 5 years. What many people do not factor in initially is the EPR certificate trading under BWMR 2022 — that is a real additional revenue stream that makes the numbers even better.

You will need CPCB or State PCB authorisation, recycler registration on the CPCB EPR portal under Battery Waste Management Rules 2022, Consent to Establish and Consent to Operate from your State PCB, a Factory License, and a Fire NOC.
